Pricing
How much do custom hats cost?
Custom hats cost $30.00 each at 10 hats and $13.50 each at 2,000 or more, including your logo, free digitizing and artwork setup. Minimum order is 10 hats. There are no setup fees at any quantity.
Pricing on this page covers finished custom hats and caps — the blank plus decoration. Your decoration method is confirmed on your written quote, so applied woven, PVC and badge-style patch options are priced with your order. Standalone patches ordered without headwear are priced separately on our custom patches pages.
Minimum 10 hats · free digitizing and artwork · no setup fees · shipping quoted separately.

Does ordering more hats cost less in total?
Nineteen hats cost $570. Twenty hats cost $500. One more hat, seventy dollars less — because twenty reaches the $25 tier and the lower price applies to the whole order. Every one of the thirteen tier boundaries on this ladder works the same way: 99 hats cost $2,079 while 100 cost $2,000, and 299 cost $5,083 while 300 cost $4,800.
Because the tiers are stepped rather than sliding, it is worth checking the next band before you order. The calculator flags it whenever your quantity sits just below a break. Artwork is kept on file, so departments often round up and hold the spares for new hires rather than paying small-run pricing again later.
Embroidered, patch, or badge-style: which is right for your hat?
Direct embroidery is best for simple logos and lettering and is the lowest cost at volume. Applied patches reproduce fine detail, gradients and small text that thread cannot hold. Badge-style emblems give the metallic look departments use on uniform caps.
| Method | Best for | Detail | Feel | Typical use |
|---|---|---|---|---|
| Badge-style emblem | Seals, shields, rank insignia | Highest | Raised, metallic | Police, sheriff, fire |
| Direct embroidery | Simple logos, text, unit names | Medium | Stitched into the cap | Company caps, team caps |
| Woven / printed patch | Full-colour logos, gradients | High | Applied panel | Security firms, corporate |
| PVC rubber patch | Tactical, weather, 3D detail | High | Raised, weatherproof | Tactical units, K9, marine |
Badge-style emblems
A badge-style emblem gives the raised metallic look departments already use on uniform caps — the same artwork that drives your metal duty badge, applied to headwear. Because we manufacture badges, patches and hats in-house, a department can put one insignia on a badge, a shoulder patch and a cap and have all three match exactly. A headwear supplier who buys blanks and embroiders them cannot do that.
Direct embroidery
Custom embroidered hats are stitched directly into the cap panel with thread colours matched to your brand. Embroidery handles clean shapes, lettering and unit names well, and it is the most economical decoration at volume because there is no separate component to manufacture. Fine gradients and very small text are where thread reaches its limit — below roughly a quarter inch, lettering starts to close up. If your logo has more than about six colours, an applied patch reproduces it more faithfully.
Woven and printed patches
A woven patch is manufactured separately and applied to the cap or beanie, which lifts every constraint embroidery imposes. Gradients, fine linework, small registered marks and full-colour company logos all reproduce cleanly. This is why security firms with detailed round company marks and corporate teams with complex brand assets specify patch hats over embroidered hats.
PVC rubber patches
PVC holds raised three-dimensional detail that thread cannot, and it shrugs off weather, abrasion and repeated washing. Tactical units, K9 handlers and marine divisions specify PVC patch hats for exactly that reason. Molds are retained on file at no charge, so a reorder skips tooling entirely.

| Style | Structure | Closure | Typical use |
|---|---|---|---|
| Trucker mesh cap | Structured front, mesh back | Snapback | Outdoor crews, events |
| Structured six-panel | Firm front, holds shape | Adjustable | Uniform wear |
| Unstructured dad cap | Soft, low profile | Buckle or strap | Off-duty, plainclothes |
| Cuffed beanie | Knit, folded cuff | One size | Cold-weather patrol |
A structured cap holds its shape off the head and sits higher on the crown, which is why it reads as uniform headwear and takes a badge emblem or large front patch cleanly. An unstructured dad cap collapses softly and sits lower, better suited to off-duty and plainclothes wear where a lower profile matters. Trucker mesh keeps the structured front panel for decoration while venting the back — the usual choice for outdoor crews and summer events. Cuffed beanies take embroidery or an applied patch on the cuff using the same artwork as your caps.
What artwork do you need to put a logo on a hat?
Vector files — AI, EPS or PDF — are ideal because they scale to any decoration size without losing edge quality. We also work from a high-resolution PNG, a department seal, or a photograph of a cap or patch you already issue. Our in-house design team redraws artwork as needed at no charge, and digitizing is included on every order at every quantity.
Thread colours are matched to your brand from a standard thread chart, and we confirm the match on your digital proof before anything runs. If your logo carries more colours than embroidery handles cleanly, we will say so and quote the patch alternative rather than delivering a compromised stitch-out. Nothing enters production until you have approved the proof.

How do you order custom hats for a whole team?
Most caps ship as adjustable snapback or strap-back, so a single order covers a full crew without size breakdowns — the usual reason bulk custom hats are simpler to buy than shirts. Mixed blank colours in one order are fine, and volume pricing applies to the combined quantity rather than to each colour separately, so splitting a run across two colours does not cost you the price break.
Your artwork stays on file after the first run, so a reorder for new hires comes back matching the original exactly with no repeat setup. We issue written quotes with exact per-hat pricing, production window and shipping in a format your purchasing department can process directly, and we accept purchase orders from departments and agencies.
How many hats should you order?
| Situation | Typical order | Why |
|---|---|---|
| Small crew or single site | 10–20 hats | Reaching 20 drops the price to $25 and lowers the total. |
| Full department or shift | 50–100 hats | $22 to $20 per hat, plus spares held for new hires. |
| Event or recruitment drive | 100–300 hats | Staff caps and giveaways in one run at $20 to $16. |
| Agency-wide program | 500+ hats | $15 and below; artwork on file for annual refresh. |
Custom hats by sector
Police and sheriff
Departments order structured caps and cuffed beanies carrying the department seal or a badge-style emblem, usually navy or black, for patrol, community events and cold-weather wear. Because the same artwork drives your metal badges and shoulder patches, cap insignia matches the rest of the uniform exactly.
Security companies
Security firms specify caps with a round applied company patch — the client-facing mark needs to read clearly at a distance, and a woven patch holds the detail that a small embroidered version loses. Contract wins and site reassignments are the usual trigger, and turnover means reorders are frequent, which is why artwork on file matters.
Fire and EMS
Fire departments and EMS services order embroidered caps carrying a Maltese cross, station number or unit designation, often alongside commemorative runs for academy graduations and anniversaries.
What kinds of custom hats can you make?
Owl Badges makes custom hats in three decoration methods — direct embroidery, applied woven or PVC patches, and applied badge-style emblems — on trucker caps, structured caps, unstructured dad caps and cuffed beanies. Every hat is personalized with your logo, department name or unit insignia.

When do departments and companies order custom hats?
- New hires and seasonal staffing — your artwork stays on file, so a second run matches the first exactly.
- A rebrand or contract change — new logo on the same blanks, no re-tooling on the cap side.
- Uniform program refresh — caps fade and fray faster than badges; most agencies replace on an annual cycle.
- Recruitment drives and community events — branded caps for staff and giveaways in the same order.
- Academy graduations and promotions — commemorative caps ordered alongside badges and coins.
- A contract win requiring a branded crew — security firms outfitting a new site order caps with the client-facing mark.
Matching insignia across your uniform
Departments rarely order headwear on its own. Agencies replacing duty identification start from the custom badge shapes and finishes range, where rank structure and seal placement are set. Units adding shoulder or sleeve insignia work from the patch construction and backing options, since border and backing choices change the spec. Because we manufacture badges, patches and headwear in-house, one artwork file drives all three and they match.
Frequently asked questions
How much do custom hats cost?
Custom hats cost $30 each at the 10-hat minimum, $25 at 20, $22 at 50, $20 at 100, $16 at 300, and $13.50 each at 2,000 or more. Every price includes your logo, digitizing and artwork setup, with no setup fees at any quantity.
What is the minimum order for custom hats?
The minimum order is 10 hats. Ten hats cost $30 each. Because the price drops to $25 at twenty, twenty hats cost $500 while nineteen cost $570, so it is usually worth reaching the next quantity band.
Can you put a patch on a hat instead of embroidery?
Yes. We manufacture the patch in-house and apply it to the cap or beanie. Applied patches hold fine detail, small text and gradients that direct embroidery cannot reproduce, which is why security firms and tactical units usually specify them.
Can you put a badge on a hat?
Yes. We make badge-style emblems with the raised, metallic look used on uniform caps and apply them to caps and beanies. This is the same artwork we use for metal badges, so a cap emblem and a duty badge match.
Do you charge setup or digitizing fees?
No. Artwork setup and digitizing are included at no charge on every hat order, at any quantity. Your artwork is kept on file so reorders skip that step entirely.
What artwork file do you need?
Vector files such as AI, EPS or PDF are ideal, but we work from a high-resolution PNG, a department seal, or a photo of a patch or cap you already issue. Our in-house design team redraws artwork as needed at no charge.
What is the difference between embroidered hats and patch hats?
Embroidery stitches the design directly into the cap and suits simple logos and lettering. An applied patch is manufactured separately and attached, which allows finer detail, more colours and gradients. Badge-style emblems add a raised metallic finish for uniform wear.
What hat styles do you offer?
Trucker mesh caps, structured six-panel caps, unstructured dad caps and cuffed beanies. All four can be embroidered or finished with an applied patch or badge-style emblem.
Can you match my department’s existing cap?
Send a photo of the cap along with your department name and any unit designation. We match the blank style, colour and decoration as closely as the available blanks allow, and confirm the match on your digital proof.
Do you make custom beanies as well as caps?
Yes. Cuffed knit beanies can be embroidered or finished with an applied patch or badge emblem on the cuff, using the same artwork as your caps.
Can I order hats and matching patches together?
Yes, and most departments do. Because we manufacture badges, patches and headwear in-house, one artwork file drives all of them and the insignia matches across the uniform.
How long does it take to make custom hats?
Production time depends on decoration method and quantity. We confirm the exact window on your written quote, and rush production is available on request.
Do you offer bulk or wholesale pricing on hats?
Yes. Pricing is volume-based and applied automatically by quantity, from $30 each at 10 hats down to $13.50 each past 2,000. No account, contract or reseller application is required.
Can I get a written quote for a purchase order?
Yes. We issue a written quote with exact pricing, production window and shipping that your purchasing department can process directly. You can also call 626-412-1200, Monday to Friday, 9AM to 4PM PST.
