How much do custom hats cost?

Custom hats cost $30.00 each at 10 hats and $13.50 each at 2,000 or more, including your logo, free digitizing and artwork setup. Minimum order is 10 hats. There are no setup fees at any quantity.

Pricing on this page covers finished custom hats and caps — the blank plus decoration. Your decoration method is confirmed on your written quote, so applied woven, PVC and badge-style patch options are priced with your order. Standalone patches ordered without headwear are priced separately on our custom patches pages.

Does ordering more hats cost less in total?

Because the tiers are stepped rather than sliding, it is worth checking the next band before you order. The calculator flags it whenever your quantity sits just below a break. Artwork is kept on file, so departments often round up and hold the spares for new hires rather than paying small-run pricing again later.

Embroidered, patch, or badge-style: which is right for your hat?

Direct embroidery is best for simple logos and lettering and is the lowest cost at volume. Applied patches reproduce fine detail, gradients and small text that thread cannot hold. Badge-style emblems give the metallic look departments use on uniform caps.

Badge-style emblems

A badge-style emblem gives the raised metallic look departments already use on uniform caps — the same artwork that drives your metal duty badge, applied to headwear. Because we manufacture badges, patches and hats in-house, a department can put one insignia on a badge, a shoulder patch and a cap and have all three match exactly. A headwear supplier who buys blanks and embroiders them cannot do that.

Direct embroidery

Custom embroidered hats are stitched directly into the cap panel with thread colours matched to your brand. Embroidery handles clean shapes, lettering and unit names well, and it is the most economical decoration at volume because there is no separate component to manufacture. Fine gradients and very small text are where thread reaches its limit — below roughly a quarter inch, lettering starts to close up. If your logo has more than about six colours, an applied patch reproduces it more faithfully.

Woven and printed patches

A woven patch is manufactured separately and applied to the cap or beanie, which lifts every constraint embroidery imposes. Gradients, fine linework, small registered marks and full-colour company logos all reproduce cleanly. This is why security firms with detailed round company marks and corporate teams with complex brand assets specify patch hats over embroidered hats.

PVC rubber patches

PVC holds raised three-dimensional detail that thread cannot, and it shrugs off weather, abrasion and repeated washing. Tactical units, K9 handlers and marine divisions specify PVC patch hats for exactly that reason. Molds are retained on file at no charge, so a reorder skips tooling entirely.

What hat styles can you customize?

A structured cap holds its shape off the head and sits higher on the crown, which is why it reads as uniform headwear and takes a badge emblem or large front patch cleanly. An unstructured dad cap collapses softly and sits lower, better suited to off-duty and plainclothes wear where a lower profile matters. Trucker mesh keeps the structured front panel for decoration while venting the back — the usual choice for outdoor crews and summer events. Cuffed beanies take embroidery or an applied patch on the cuff using the same artwork as your caps.

What artwork do you need to put a logo on a hat?

Vector files — AI, EPS or PDF — are ideal because they scale to any decoration size without losing edge quality. We also work from a high-resolution PNG, a department seal, or a photograph of a cap or patch you already issue. Our in-house design team redraws artwork as needed at no charge, and digitizing is included on every order at every quantity.

Thread colours are matched to your brand from a standard thread chart, and we confirm the match on your digital proof before anything runs. If your logo carries more colours than embroidery handles cleanly, we will say so and quote the patch alternative rather than delivering a compromised stitch-out. Nothing enters production until you have approved the proof.

How do you order custom hats for a whole team?

Most caps ship as adjustable snapback or strap-back, so a single order covers a full crew without size breakdowns — the usual reason bulk custom hats are simpler to buy than shirts. Mixed blank colours in one order are fine, and volume pricing applies to the combined quantity rather than to each colour separately, so splitting a run across two colours does not cost you the price break.

Your artwork stays on file after the first run, so a reorder for new hires comes back matching the original exactly with no repeat setup. We issue written quotes with exact per-hat pricing, production window and shipping in a format your purchasing department can process directly, and we accept purchase orders from departments and agencies.
