The first is height: our hat-size option is built to a 2.5 inch limit, and the published note on those profiles is blunt about the consequence - at that size a patch carries limited embroidery detail, so a crest that works at four inches on a sleeve has to be redrawn rather than reduced. The second is the cap itself. A structured cap with a stiff buckram front holds its shape and takes a sewn patch cleanly; a flat cotton or cotton-twill cap will take a heat-seal patch, since our application guidance rates cotton and cotton-poly as the reliable substrates; a performance cap in coated or technical polyester should not be pressed at all, because the coating stops the adhesive keying in and the heat can damage the shell. On those, sew it or use hook-and-loop. Volume pricing is figured on the whole order rather than design by design, so a front crown patch, a rear arc patch, and a side flag ordered together count toward one tier.
